The Problem
The company operated three warehouses with a combined 1,200+ bin locations. Stock levels were maintained in warehouse-specific Excel files that were manually synced weekly. Locating a specific SKU could take 20+ minutes. Inter-warehouse transfers were tracked via WhatsApp messages that frequently got lost. Month-end stock audits revealed shrinkage and mismatches that nobody could explain.
What We Built
A custom warehouse management system deployed on the client's on-premise server, accessible across all three sites:
- Bin map with colour-coded utilisation per zone (full / mid / low / empty)
- Inbound receiving workflow with GRN generation and bin assignment
- Outbound pick-and-pack with zone-based routing
- Inter-warehouse transfer module with dual confirmation (send + receive)
- SKU-level stock ledger with full movement history
- Live utilisation dashboard across all 3 warehouses and zones
- Discrepancy alerts when physical counts deviate from system records
The Outcome
Stock accuracy improved from approximately 78% to over 97% within three months. Any SKU can be located in seconds using the bin search. Inter-warehouse transfers are now fully traceable. The client's monthly stock audit — previously a 2-day exercise — now takes under 4 hours and is run by a single person.
